1OUFHSBUFBOEPOUSPMFTJHOGPSPOGJHVSBCMF.BDIJOF5PPMTD.M.TilburyandS.KotaEngineeringResearchCenterforConfigurableMachiningSystemsDepartmentofMechanicalEngineeringandAppliedMechanicsTheUniversityofMichiganAnnArbor,MI481092125{tilbury,kota}umich.eduCTUSBDUInthispaper,wedescribeasystematicdesignprocedureforconfigurablemachinetoolsandtheirassociatedcontrolsystems.Thestartingpointforthedesignisasetofoperationsthatmustbeperformedonagivenpartorpartfamily.Theseoperationsaredecomposedintoasetoffunctionsthatthemachinemustperform,andthefunctionsaremappedtomachinemodules,eachofwhichhasanassociatedmachinecontrolmodule.Oncethemachineisconstructedfromasetofmodules,themachinecontrolmodulesareconnected.Anoperationsequencecontrolmodule,userinterfacecontrolmodule,andmodeswitchinglogiccompletethecontroldesign.Theintegrationofthemachineandcontroldesignandtheconfigurabilityoftheresultingmachinetoolaredescribedindetail.,FZXPSEmachinetools,.BDIJOFFTJHO.PEVMFTFMFDUJPOPOUSPMFTJHOOUSPEVDUJPOIntodayscompetitivemarkets,manufacturingsystemsmustquicklyrespondtochangingcustomerdemandsanddiminishingproductlifecycles.Traditionaltransferlinesaredesignedforhighvolumeproduction,operateinafixedautomationparadigm,andthereforecannotreadilyaccommodatechangesintheproductdesign.Ontheotherhand,conventionalCNCbasedflexiblemanufacturingsystemoffergeneralizedflexibilitybutaregenerallyslowandexpensivesincetheyarenotoptimizedforanyparticularproductorafamilyofproducts.AneffortattheUniversityofMichiganaimstodevelopthetheoryandenablingtechnologyformachiningsystems3,4.Insteadofbuildingamachiningsystemfromscratcheachtimeanewpartisneeded,anexistingsystemcanberecontoproducethenew2part.Inthispaper,wedescribehowanintegratedmachineandcontroldesignstrategycanresultinmachinetoolswhichcanbequicklyandeasilyconandrecon.Inordertoprovideexactlythefunctionalityandcapacityneededtoprocessafamilyofparts,CMTsaredesignedaroundagivenfamilyofparts.Givenasetofoperationstobeperformed,CMTscanbeconfiguredbyassemblingappropriatemachinemodules.Eachactivemoduleinthelibraryhasacontrolmoduleassociatedwithit.Asthemechanicalmodulesareassembled,thecontrolmoduleswillbeconnectedandthemachinewillbereadytooperate.Extensiveandtimeconsumingspecializedcontrolsystemdesignwillnotberequired.SectionIIdescribeshowthemachineisdesignedfromasetofbasicmachinemodules,connectedinawelldefinedfashion,andSectionIIIdescribeshowthecontrolissimilarlyassembledfromalibraryofcontrolmodules.ThepaperconcludeswithadescriptionoffutureworkinSectionIV..BDIJOFFTJHOOngoingworkonmanufacturingsystemconfigurationattheUniversityofMichiganaddressestheproblemofstartingfromapartorpartfamilydescriptionandextractingthemachiningoperationsnecessarytoproducetheparts6.Theoperationsaregroupedaccordingtotolerance,orderofexecution,anddesiredcycletimeofthesystem,withtheintentionthateachoperationclustercanbeproducedonasinglemachinetool.TheoperationclusterconsideredhereistodrillasetofholesforthecamtowercapsonV6andV8cylinderheadsshowninFigure1.Theinputtothereconfigurablemachinetooldesignprocedureisthecutterlocationdatageneratedbyaprocessplannerforthisoperationcluster.TheCMTdesignprocedureconsistsofthreemainstagestaskclarification,moduleselection,andevaluation11.Afterabriefliteraturereview,thesethreestageswillbeoutlinedinthissection.3FMBUFESFTFBSDISinceconfigurabilityisarelativelynewconceptinmachiningsystems,thereislittle,ifany,publishedliteratureonthedesignofreconfigurablemachinetools.However,modularmachinetoolshavebeenonthemarketforseveralyears,andsomeofthe3publishedarticlesonmodularrobots,modularmachinesandassemblydohavesomerelevancetothedesignofreconfigurablemachinetools.Forexample,ShinnoandIto14,15,16,17proposedamethodologyforgeneratingthestructuralconfigurationofmachinetools.Theydecomposedthemachinetoolstructuresintosimplegeometricformse.g.boxes,cylinders,etc.YanandChen18,1extendedthisworktothemachiningcenterstructuraldesign.Ouyangetal.9adaptedItosmethodformodularmachinetoolsynthesisanddevelopedamethodforenumeratingmachinetoolmodules.ParadisandKhosla12determinedthemodularassemblyconfigurationwhichisoptimallysuitedtoperformaspecifictask.Chen2addressedtheproblemoffindinganoptimalassemblyconfigurationforspecifiedtaskshisprocedurewasbasedontheassemblyincidencematrixandemployedageneticalgorithmtosolvetheoptimizationproblem.Onthesystemsfront,RogersandBottaci13discussedthesignificanceofreconfigurablemanufacturingsystems,andOwenetal.10developedamodularreconfigurablemanufacturingsystemsynthesisprogramforeducationalpurposes.Fig.1Inourwork,traditionalmethodsofmotionrepresentationandtopologyi.e.screwtheory,graphtheory,etc.areemployedtocapturethecharacteristicsofCMTs.Thesemathematicalschemesareusedfortopologicalsynthesis,functiondecomposition,andmappingproceduresdetailscanbefoundin7.2.TaskclarificationThedesignofanCMTbeginswithtaskclarification,whichentailsanalyzingthecutterlocationdatatodeterminethesetoffunctionswhicharenecessarytoaccomplishthedesiredkinematicmotions.Therearethreesteps.First,graphsare4Fig.2generatedwhichabstractlyrepresentationthemotions.Thesegraphsarethendecomposedintofunctions,andfinallythefunctionsaremappedontomachinemoduleswhichexistinthelibrary.Thebasicfunctionalityofamachinetoolisdescribedbythekinematicmotionbetweenthetoolandtheworkpiece.Thesekinematicfunctionswillberepresentedbyahomogeneoustransformationmatrix8thedesiredfunctionalityofthemachinetoolwillbeencodedinthematrixT.Themotionsnecessarytocarryoutagivenmachiningtaskarederivedfromthesequenceofoperations.Forexample,thefirstmotioncanbeextractedaswhereP1representsthepositionandorientationofthetoolforthepositioningtask,andF1representsthefeedmotion.Fromthetransformationbetweenanytwoadjacentpositions,themotiondescriptioncanbeextractedTheothermotiondescriptionsareextractedsimilarly.
