Each tank module carries in addition a centrifugal pump to supply two of the four emulsion pumps with fluid. The fresh water is fed through a filter and an electro hydraulic filling valve into the first tank. This tank includes a raw oil tank and a CONFLOW emulsion mixer. When the fresh water passes the mixer emulsion is produced. The first tank is equipped with three level (max. min and low-low) and one temperature alarm. The temperature alarm prevents the pumps from cavitating because of hot water. Each Emulsion pump is equipped with an electro hydraulic unloading valve and a spring loaded unloading valve. This spring loaded unloading valve allows to run the emulsion pumps without any PLC control just by setting the spring on the spring loaded unloader to the desired pressure level. Normal operating mode will be running the electro hydraulic unloading valve. In this mode the mechanically operated unloading valve is not working at all. To assure that the pumps are not running dry each pump is equipped with a booster pressure alarm. The gear case is protected by an oil pressure and oil temperature alarm. In addition the pressurized oil circuit is equipped with an oil filter.From the high pressure pumps the fluid is pumped through high pressure filters that assure that the emulsion pumped to the Longwall face is clean. PLC Control The central PLC unit is located on the accumulator module of the emulsion pumping station and can be operated from both sides of the pump station. In a pressure proof compartment the PLC is explosion proof installed. The complete system consists of one main unit BBCM that contains the PLC and 20 bus modules DPM-C1. Outside the compartment of the PLC all elements are intrinsically safe. In the Compartment of the PLC the Power supplies and the dividing elements in between the intrinsically safe bus system and the PLC are located. The bus system connects all inputs and outputs. Everything located outside the PLC housing is intrinsically safe. All functions and alarms of the system can be set or controlled at the PLC and all booster and high pressure pumps can be started from here. Interfaces for all motors are available to trigger the power supply. All information is given on a digital display.In addition every motor can be started or stopped locally at the individual module. For safety reasons during service every motor can be electrically isolated.The enclosed schematic of the input and output structure of the PLC system shows all alarms and starters. The operation of the motors is monitored by the PLC. If the start signal is given the PLC also monitors if the motors are running.Each HP-pump gear case is protected by an oil pressure and oil temperature alarm on the gear case as well as by a booster pressure alarm on the inlet of the pump. If on alarm is active the pump will be stopped and the stand-by pump will be started automatically by the PLC. All alarm wires are all the time checked if they are all right. The water and emulsion tanks are equipped with electronic level indicators. This includes high, low and low-low alarms for the fluid-level. The low-low alarm stops the pumps automatically otherwise they would run dry. The high level alarm closes the water inlet. If the electro-hydraulic inlet valve is not operating it can be by-passed by a manual ball valve. The oil tank that is located in one of the emulsion tank is equipped with a low and a high level alarm. This alarm will only be indicated but will not stop the pumps.The temperature alarms of the water and emulsion tanks will indicate an alarm at temperatures higher than 50. This will not stop the pumps but this alarm will be shown on the PLC-Display.The water pumping station is equipped with a pressure transducer to monitor the outlet pressure. If the pressure is too low an alarm will be indicated, so the operator should check the pump station. In the PLC for each pump a max and a min pressure can be set by the operator. The pumps are numbered from one to three. The fourth pump will be the stand-by pump. The system pressure is monitored by a pressure transducer. If the system pressure sinks below the min pressure of pump one, the pump No. 1 is loaded by triggering the solenoid valve that controls the unloading valve. If the system pressure does not rise, number two pump is started after a programmable time delay. If again the pressure does not rise, the third pump is started. The fourth pump will only be started if one of the three operating pumps shows an alarm. It is possible to change the numbering of the pumps in the PLC. This should be done regularly to assure that all pumps acquire the same running hours under load. The number one pump will run more frequently than number two. And number two will run longer than number three. The stand-by pump is stopped in normal mode. The water pumps are equipped with manual pressure regulators. This requires no PLC. The pressure is only monitored by the PLC.
