We merely have to look at the comp
24、onents in an automobile or an applianceor at a paper clip or a file cabinetto appreciate how many parts are shaped by bending. Bending is used not only to form flanges, seams, and corrugations but also to impart stiffness to the part (by increasing its moment of inertia). The terminology used in ben
25、ding is shown in Fig.1-19. In bending, the outer fibers of the material are in tension, while the inner fibers are in compression. Because of the Poissons ratio, the width of the part (bend length, L) in the outer region is smaller, and in the inner region it is larger, than the original width.1.3.1
26、 Simple BendsWhen a wire is bent by hand, it takes a natural bend which is governed by the shape of the thumb and finger and the forces applied to the wire. Usually when a bend is made its radius is governed principally by the tools making the bend. One leg may be clamped in stationary jaws and a fo
27、rm tool bends the material, as in tube bending, wire bending, pan-brake bending (Fig.1-20), and dies with clamping pads.1.3.2 Bending Allowance The minimum bend radius varies with the alloy and its temper; most annealed sheet metals can be subjected to a bend which has a radius equal to the stock th
28、ickness without cracking. The more ductile metals can easily be bent back through a 180º bend, as in a hemming operation. However, when sheet metal is bent, the total length including the bend is greater than the original stock. This change in length must be considered by the production enginee
29、r and die designer because the length of the sheared stock must be known in order to shear the stock. In the flat position, the neutral axis of a piece of sheet metal coincides with its centerline. But in a bent position, the neutral axis has shifted to a position 0.33 to 0.40t from the inner radius
30、 (Fig.1-21). A relationship for determining the length of the developed blank is given below in Fig.1-21, where the length of the neutral axis is calculated from the circumference of the quad- rant of a circle with a radius of r + t/3.When developing the length of a complex part, first divide it int
31、o a series of straight sections, bends, and arcs. Trigonometry can be used to calculate unknown dimensions, but keep the legs of the triangle parallel to the dimension lines, because the hypotenuse is then the bend angle and tile length of the legs can easily be added to or subtracted from the bluep
32、rint dimensions. The length of the bent metal can be calculated from the following empirical relationship: AB= 2(IR+kt)360where B = bend allowance, in (along the neutral axis) A = bend angle IR = inside radius of bend, in t = metal thickness, in 0.33(IR < 2t) k = 0.50(IR > 2t) 1.3.3 Bending To
33、ol The various factors that can influence both the design and ultimate working of a bending tool are the thickness of the material, any variation in this thickness, its hardness and temper, the position and severity of the bend, the grain direction and the coupling together of perhaps several shapes
34、 with each affecting the other, so making it impossible to determine a final result until the tryout stage of a tool is completed. Fig.1-22 shows a simple tool set-up requiring a die, punch and pins as a location medium; this type of tool is used when the straight portions or “legs” of a bend are eq
35、ual. The bending of soft materials seldom requires any degree of adjustment to the vee to counteract springback, but over bending by five degrees is suggested for harder metals. Initially both the punch and die are made to 85 degrees angle and a slight grinding operation will correct the angle after
36、 tryout.If one of the “legs” takes the shape shown in Fig.1-23 complications can arise as workpieces will tend to slide as the punch strikes the blank. This prevents the correct length being obtained and although this often is of no consequence, it is a problem that on occasions must receive attenti
37、on. The blank must, therefore, be held and Fig.1-19 shows a workpiece with long “legs” where this is accomplished yet the final tool is not expensive to produce. Tilting the material means that the adjustment to the vees is possible to ensure that the appropriate angle usually a right-angle and the
38、plunger first holds the blank as the ram descends and recedes into the punch as further movement occurs. Because of the pressure exerted, local hardening of the curved surface is advisable.Chapter 2 Plastics Molds 2.1 Introduction The processing of plastics involves the transformation of a solid (so
39、metimes liquid) polymeric resin, which is in a random form (e.g. powder, pellets, beads), to a solid plastics product of specified shape, dimensions, and properties. This is achieved by means of a transformation process, extrusion, molding, calendering, coating, thermoforming, etc. The process, in o
40、rder to achieve the above objective, usually involves the following operations: solid transport, compression, heating, melting, mixing, shaping, cooling, solidification, and finishing. Obviously, these operations do not necessarily occur in sequence, and many of them take place simultaneously. Shapi
41、ng is required in order to impart to the material the desired geometry and dimensions. It involves combinations of viscoelastic deformations and heat transfer, which are generally associated with solidification of the product from the melt. Shaping includes: (1) two-dimensional operations, e.g. die
42、forming, calendering and coating, and (2) three-dimensional molding and forming operations. Two-dimensional processes are either of the continuous, steady state type (e.g. film and sheet extrusion, wire coating, paper and sheet coating, calendering, fiber spinning, pipe and profile extrusion, etc.)
43、or intermittent as in the case of extrusions associated with intermittent extrusion blow molding. Generally, molding operations are intermittent, and, thus, they tend to involve unsteady state conditions. Thermoforming, vacuum forming, and similar processes may be considered as secondary shaping ope
44、rations, since they usually involve the reshaping of an already shaped form. In some cases, like blow molding, the process involves primary shaping (parison formation) and secondary shaping (parison inflation). Shaping operations involve simultaneous or staggered fluid flow and heat transfer. In two
45、- dimensional processes, solidification usually follows the shaping process, whereas solidification and shaping tend to take place simultaneously inside the mold in three dimensional processes. Flow regimes, depending on the nature of the material, the equipment, and the processing conditions, usual
46、ly involve combinations of shear, extensional, and squeezing flows in conjunc- tion with enclosed (contained) or free surface flows. The thermo-mechanical history experienced by the polymer during flow and solidification results in the development of microstructure (morphology, crystallite, and orie
47、ntation distri- butions) in the manufactured article. The ultimate properties of the article are closely related to the microstructure. Therefore, the control of the process and product quality must be based on an understanding of the interactions between resin properties, equipment design, operatin
48、g conditions, thermo-mechanical history, microstructure, and ultimate product properties.2.2 The Properties of Plastics Plastics are organic materials made from large molecules that are constructed by a chain-like attachment of certain building-block molecules. The properties of the plastic depend h
49、eavily on the size of the molecule and on the arrangement of the atoms within the molecule. For example, polyethylene is made from the ethylene building block that is initially a gas. Through a process called polymerization, a chain of ethylene molecules is formed by valence bonding of the carbon at

Frequently, the term “resin” is used, interchangeably with “polymer” to describe the backbone molecule of a plastic material. However, “resin” is sometimes used to describe a syrupy l

Plastics, in the finished product form, are seldom comprised exclusively of polymer but also include other ingredients such as fillers, pigments, stabilizers, and processing aids. 53、ken from the polymer designation. Broadly speaking plastics may be divided into two categories: thermoplastics and thermoset plastics. The classes of materials are so named because of the effect of temperature on their properties. 2.2.1 Thermosets Thermoset plastics are polymers which are relatively
54、 useless in their raw states. Upon heating to a certain temperature a chemical reaction takes place which causes the molecules to bond together or cross-link. After vulcanization and polymerization, or curing, the thermoset material remains stable and cannot return to its original state. Thus, “ther
55、mo-set” identifies those materials that become set in their useable state resulting from the addition of heat. Normally, a thermoset polymer is mixed with fillers and reinforcing agents to obtain the properties of a molding compound. Thermosets are the hardest and stiffest of all plastics, are chemi
56、cally insoluble after curing, and their properties are less affected by changes in temperature than are the heat-sensitive thermoplastics. The closest non-plastic counterparts to thermosets in properties are ceramics. Common examples of thermoset plastics are: phenolics, melamine, urea, alkyds, and

Molding compounds made from these polymeric resins always contain additional fillers and reinforcing agents to obtain optimum properties. 2.2.2 Thermoplastics Thermoplastic polymers are heat-sensitive materials which are solids at room temperature,like most metals.
